What is Sand Casting? (Green Sand Mould Versus Air Set System)

Sand casting is the oldest known metal forming process, dating back thousands of years. Yet, in the 21st century, it remains the backbone of the aerospace, defence, and marine industries. From massive bronze ship propellers to intricate aluminium manifolds, sand casting allows engineers to turn complex digital designs into physical metal reality without the exorbitant tooling costs associated with die casting.

However, not all sand casting is the same. The term covers two very distinct methods: the traditional Green Sand system and the modern Air Set (or Resin) system.

For a buyer or engineer, understanding the difference between these two methods is critical. It determines the surface finish, the dimensional accuracy, and the ultimate cost of your component. The Quick Answer

Green Sand is the traditional, high-volume method. It uses wet clay to bond the sand. It is fast and cheap but produces a rougher surface finish and looser dimensional tolerances. Air Set (or Alpha-Set) is the modern, high-precision method. It uses chemical resins to bond the sand into a hard, rigid block. This delivers a superior surface finish, excellent dimensional accuracy, and allows for the casting of much larger and more complex shapes. For high-value Aluminium and Copper alloy components, Air Set is generally the superior choice.

The Basics: How Sand Casting Works

Regardless of the system used, the fundamental physics remain the same.

  1. The Pattern: A replica of the final part is made (usually from wood, resin, or 3D printed plastic).

  2. The Mould: Sand is packed around this pattern to create a negative impression.

  3. The Pour: Molten metal – such as Aluminium or Bronze – is poured into the cavity.

  4. The Shakeout: Once the metal solidifies, the sand is broken away to reveal the raw casting.

The difference lies entirely in how the sand is held together.

Method 1: Green Sand Casting (The Traditional Approach)

When you hear “Green Sand,” do not think of the colour. In foundry terms, “Green” simply means “uncured” or “damp.”

Composition

Green sand is a mixture of silica sand, water, and clay (usually Bentonite). It works just like building a sandcastle on the beach. The water activates the clay, which acts as a glue to hold the sand grains together.

The Pros

  • Speed: Because the mould does not need time to cure chemically, it can be made and poured very quickly. This makes it ideal for high-volume automated lines producing thousands of simple brackets.

  • Cost: The sand is almost 100% reusable, keeping material costs low.

The Cons for Non-Ferrous

  • Surface Finish: The texture is relatively rough (like sandpaper).

  • Moisture Issues: Because the sand contains water, there is a risk of the hot metal reacting with the moisture. In reactive metals like Aluminium, this can cause “pinhole porosity” (tiny gas bubbles) if not strictly controlled.

  • Soft Moulds: The mould is held together by damp clay. It is relatively soft. When heavy molten metal enters, the walls can push back, leading to lower dimensional accuracy.

Method 2: Air Set / Alpha-Set (The Castech Standard)

This is the system we utilise at Castech for our Sand Casting operations. It is often referred to as “No-Bake” or “Resin Sand.”

Composition

There is no water and no clay involved. Instead, dry silica sand is mixed with a liquid chemical binder (a resin) and a catalyst (hardener) in a high-speed mixer.

The Process

As soon as the chemicals hit the sand, a reaction begins. The mixture is packed around the pattern, and within minutes, it hardens chemically at room temperature. The result is a mould that feels like solid concrete or sandstone.

The Pros

  • Superior Surface Finish: Because the sand is hard and rigid, it replicates the pattern detail perfectly. The resulting casting has a smooth, clean finish that often looks like it has already been machined.

  • Dimensional Accuracy: The rigid mould does not flex or “give” when the molten metal is poured. If you design a wall to be 5mm thick, it stays 5mm thick.

  • Complex Geometries: We can create complex internal cores and delicate fins that would crumble if made with soft green sand.

  • Large Scale: Because the mould is so strong, it can support massive weights. This allows us to cast large Bronze marine components that would crush a green sand mould.

The Cons

  • Cost: The chemical binders are more expensive than clay/water, and the sand reclamation process is more complex.

  • Speed: The chemicals need time to “set” (cure) before the pattern can be stripped, making it slower than the automated green sand process.
